So it is happening in multiple saws or just one?
If you continue to have problems, the hard starting has been attributed to malfunctioning solenoids that control the mixture. It's a cheap part, but the saw should be under warranty. Take it back to the dealer and have them check it out.

I would recommend this. It's very easy to build a tiered stand that will hold saws and you can make one size fits all.

I don't know about that. Too much fuel kills power. You should work on getting it tuned in wood. That will get you closest to max power.

The big bore kits are not known to always produce more power. The port timing may be off and the power never fully realized. Is the power now noticeably than the 650 top end?

Yeah, that should be pretty close to where the clutch will grab and you don't want that thing turning at all if it's on your saddle. Idle tuning took me the longest to get figured out. 4 stroking is easy to figure out, setting the idle, low, and high correctly to get smooth acceleration and...
Usually 2800 for idle. After muff modded the top end should increase by some over manufacture recommendations. Each saw is different so you just need to make sure it 4 strokes out of the cut and cleans up when cutting. I can't find the max rpm for saw, husky list the max rpm for power as 9600...
It sound like it is flooding. Heat will cause expansion and pressure to build in the tank. The tank vent may not be functioning correctly so pressure builds which forces fuel into the carb. This could cause fuel to seep through carb through old gaskets and poor seals. The fuel that seeps through...
Arborist site is a great resource for assistance, manuals and past experiences of others. You saved a lot of money fixing those saws yourself. Did you have to do any major repairs? Top end? Bearings?

The 661 is doesn't need to be woken up. It's a terrorist right out the box. If you did 42" half or full skip chain you would be fine. You should be fine with the Stihl rollermatic bars.

My 40 year old dolmar says I should use 32:1 as per mfg, but I don't. Fuel quality has changed much like oil quality has. You wouldn't have an issue running 87.
